Loki Build, Repairs, and Maintenance

We purchased Loki in 2022 from a family member. By that time Loki had already had a long life of transporting people from place to place. We purposed the van in 2022 with the specific intention and purpose to make it into a vanlife overlanding camping road companion.

We started immediately by ripping out the seats, flooring and sidewall panels, but it would take us a few years to get some real momentum into the build. In 2024 we took the big needed step of installing an AC unit, and in 2025 we solved the hurdle of how to power the AC.

What we have gathered below is a running list of the posts we completed on the van conversion and any maintenance we have done or plan to do.

The Ford Econoline series, also known as the Ford E-Series, has been a mainstay in the commercial van market since 1961. By the time the 2000 model year rolled around, the Econoline had undergone several redesigns and updates to meet the evolving needs of their customers. Loki is a fourth generation of the Econoline series, which was introduced in 1992 and ran until 2014. We have the Extended Passenger Van variant which was designed to offer a balance between passenger comfort and cargo capacity, with the raised roof option, and is built on the heavier GVW version.

Maintenance Updates

Loki 2000 Ford E-250 Engine Bay

With a vehicle this age we had always planned on doing many upgrades and updates to the repairs and maintenance part of Loki. We didn’t (and maybe don’t) know what we don’t know, but we took the approach of going at it slowly, until we took the deep plunge into adding new parts on to old.

The Pan-American Road Trip

Traveling the Pan-American Highway from top to bottom is what we would consider the longest ultimate road-trip. One we may or may not ever do, but we figured if we want to get the van in mechanical shape to tackle any road this would be the road to prep for. So this is our 12-month plan to prep the van for any possible road trip.

Vehicle: 2000 Ford E-250 Econoline | 5.4L | No Lift | Camper Van

Goal: Prepare the van for long-distance Pan-American travel with a focus on reliability, load management, serviceability, and minimizing failure points. This plan reflects completed work, current build decisions, and upcoming use (Colorado travel, national forest roads, and extended overland driving).

2022-2024 Service

  • Standard Oil Change Services
  • AC Blower Motor
  • Door Checks

2025 Service (Completed)

  • Oil and filter change (Motorcraft SAE 5W-20 API GF)
  • Throttle body assembly replaced
  • Throttle body gasket replaced
  • Throttle cable replaced
  • Heavy-duty shocks and struts (all four)
  • Heavy-duty brake pads
  • Heavy-duty rear brake drums
  • 44K Premium Fuel System Cleaner (SG208)
  • Cooling system service (new antifreeze)
  • A/C evaporator deep clean
  • Ethanol Defender fuel service
  • Ford Platinum fuel system service

2026 Service (Completed)

  • Front brake calipers replaced (left and right)
  • Front brake rotors replaced (left and right)
  • Inner and outer wheel bearings replaced
  • Wheel bearing sets installed
  • Front wheel seals replaced
  • Front brake rubber lines and connectors replaced
  • Brake system bleed
  • New brake fluid installed

Result: Braking system fully refreshed and now performing correctly with no pull.

Planned Service / Updates

Phase 1 (0–2 Months)

Wheels & Tires

  • Install new wheels (16×8; ideally +10 to +20 mm offset)
  • Install BFGoodrich All-Terrain T/A KO3 tires
    • Primary size: LT265/75R16
    • Fallback size if needed: LT245/75R16
  • Full alignment after installation (with typical travel load)

Front Hitch & Bike Rack

  • Install 2″ front receiver hitch (500 lb vertical load minimum)
  • Bike rack (~60 lb) plus two e-bikes (~160–170 lb combined)
  • Verify steering clearance, radiator airflow, and suspension behavior

Shakedown Testing

  • Highway braking test
  • Full-lock steering test (forward and reverse)
  • Gravel and dirt road test
  • Re-torque wheels after 100–200 miles

Phase 2 (3–4 Months)

Rear Suspension Support (No Lift)

  • Replace rear leaf springs with:
    • Heavy-duty constant-load leaf packs (stock height), or
    • Stock replacement leafs with air helper springs
  • Goals: reduce rear sag, improve stability, maintain factory driveline geometry

Transmission Protection

  • Install external transmission cooler
  • Transmission fluid and filter service
  • Inspect transmission mounts

Phase 3 (5–6 Months)

Cooling System Hardening (Preventive)

  • Replace radiator (if original)
  • Replace upper and lower radiator hoses
  • Replace heater hoses
  • Replace thermostat
  • Replace fan clutch
  • Inspect or replace coolant temperature sensor

Ignition & Sensor Refresh (5.4L)

  • Inspect or replace ignition coil packs
  • Replace spark plugs (correct torque procedure)
  • Clean or replace MAF sensor
  • Replace crankshaft position sensor
  • Replace camshaft position sensor

Phase 4 (7–8 Months)

Steering & Front Suspension

  • Inspect and replace as needed:
    • Ball joints
    • Tie rods
    • Control arm bushings
    • Steering box (check for excessive play)
  • Alignment after any steering work

Sway Bar System

  • Replace front sway bar bushings
  • Inspect or replace sway bar end links

Phase 5 (9–10 Months)

Starting & Charging System

  • Replace starting battery
  • Inspect or replace battery cables
  • Clean and secure all grounds
  • Load-test alternator

House power remains isolated using Jackery systems and generator; no alternator charging integration planned.

Fuel System (Preventive)

  • Replace fuel filter
  • Consider proactive fuel pump replacement if original

Phase 6 (11 Months)

Spares & Tools (Pan-American Focus)

  • Serpentine belt
  • Upper and lower radiator hoses
  • Ignition coil pack
  • Crankshaft and camshaft sensors
  • Tire plug kit and air compressor
  • Engine oil, ATF, coolant

Recovery & Underbody

  • Rear hitch recovery point
  • Bottle jack with wide base plate
  • Traction boards
  • Basic hand tools

Phase 7 (12+ Months)

  • Minimum 1,000-mile test trip
  • Fully loaded van
  • Mixed highway, heat, hills, and dirt roads

Post-Trip Inspection

  • Suspension re-torque
  • Check for fluid leaks
  • Inspect tires for uneven wear
  • Address any new noises, vibrations, or handling changes
